I am beginning a Transmisson (T-5 ) and Transfer Case (Dana 300 ) rebuild. Does anyone on the forum have a good recommendation on rebuild kits for the T-5 ? I can get one for the Dana 300 from Novak, but they don’t seem to make one for the T-5 . Thanks in advance.

Set your input shaft to '0' end-play, and then add .005 shim.
Use silicon sealer on the front plugs when you reinstall the tranny.
Use 75W-80 syn gear oil.

Thanks for all the quick replies. I’ll certainly document the stages of the rebuild so those interested can not make the mistakes I inevitably will.

I am planning on starting with a thorough degreasing and cleaning before de-mating the Transfer Case from the Transmission .
 
Hope you have a dial indicator with base, and a micrometer.

I began cleaning my T-5 this weekend. A LOT of degreaser and simple green, but it looks a lot better considering it was all black when I started and I cannot clearly dinstinguush between the different materials and color. I did pressure wash it after some scrubbing because I knew I would be rebuilding. I don’t recommend doing this if there is no intention to rebuild.

Only problem now is after removing the 5 bolts from holding the Transfer Case and Transmission together I cannot separate the two.

I removed three bolts from the left side and two nuts from the right. The nuts were fastened to bolts embedded in the Transfer Case protruding through holes in the Transmission where they mated. It’s possible a bolt was missing or I missed one. I’ll post some pics.
 
There's a nut at the top of the t'case, behind the tranny shift cover.
PITA to get to.....

Here is an after cleaning picture of the X-fer case/Tranny unit. I also posted two photos of where I removed the bolts and nuts marked with arrows. One nut cannot be seen, the stud is under the flange marked with the curved arrow.

I cannot get the Transfer Case and Transmission to even budge apart. Not sure how to go about separating these two; any suggestions? Brute force is not working.

Around the 5 minute mark he shows the bolt/stud locations.
If you have them all out-Can you see if some type of adhesive/sealer was used to bond the 2 together? :confused:

gert: Thanks, the cleaning was the easy part compared to what's ahead.

LumpyGrits: I am reviewing the video now, he identified the same 5 fasteners (3 bolts and 2 studs) that I did so I feel better that I didn’t miss anything obvious. I'll take a look at whether or not there is silicone (or something else) bonding the two together.

I had to show mine some rubber mallet love to get the two separated. Cant recall if there was any sealant or not, but the two were pretty happy together.
 
Nice! I have a four-way date this weekend with the dead blow hammer, a Dana 300 and my Transmission . Hopefully we get some progress. Thanks, this input is making me feel better and less incompetent.
 
I got the Transmission and Transfer Case apart. It was a lot of beating with the dead blow hammer and wedging it apart with a pry bar. Looks like some rust was making it tough to separate.

Time to clean it again and break it open for the rebuild.

LG, thanks. No, there was no sign of adhesives. It looked like some surface rust on the seating surfaces where the x-fer case And Transmission meet. Probably from 15+ years of sitting. Moisture was bound to get in there.

I plan on opening both up beginning the rebuilds. Besides the dial indicator for the Transmission end play, what other special function tools are required? I have access to an arbor press.
