I have read quite a few threads on Dana 20 problems-especially "jumping out of Low Range Rear Axle" issues. After a local Transmission shop modified my shift rails and installed the Tera flex 3.15 conversion-I have been plagued with the Transfer Case low range, rear wheel drive popping out or disengaging. This problem happened both in two wheel and four wheel drive. It seemed that the issue was most prevelant going up hill, spinning or a combination of both.
I am pleased to say that I switched repair facilities and, the owner has solved my Dana 20 issues!!!! Not only did he find a company this making Dana 20 shift rails, he was also able to bench test the case to make sure it wroked-and it DID!!! Here are some things he did (This is an FYI on what worked for MY application)

1. Installed the new shift rails made by Herm Tillford (Just Google Herm the Overdrive Guy).
2. The stock case has a two different springs for the detent balls that ride on the rails. He "pitched" the lighter, longer spring and used the heavier , shorter spring on both rails.
3. Once both springs were in he used shims ( They are just washers that fit on top of the springs) to get both springs at the same height in the case.
4. He had me switch from Mobil 1 Synthetic gear lube to traditional mineral based gear lube-80/90. I am not going to argue Synthetic vs mineral based, and, can tell you I am a HUGE supporter of synthetic. But, in this case, he felt the non syn lube would work better (and it did).
5. Herm makes shift levers too. I used his as he stated the shifters he made were very sturdy. They are not fancy, but, the way the attached to the rail is really stout-they work great
IF any one wants info on the repair facility (North of PGH) send me a PM and I can give you the detail on who to use!!!

Sounds like you hooked up with a great gear guy, its good to hear guys like that are still around. Thanks for posting.
