- '85 CJ-7, 258/4.2L 6cyl. Bought new in 1985. Full cage, Warn 8274 winch, Ford 9" rear, front/rear Detroit Lockers w/4:88 R&P. T-5 tranny and 4:1 t'case. 33X12.50-15 BFG/AT, MSD ign, on board air---
Wear-Rebuild time.

Make sure it's going all the way into gear, if it is then as LG said it may be time for a rebuild.

- 1979 Jeep CJ5 with 304 V8, T18 Transmission, Dana 20 Transfer case with TeraLow 3:1 gears, 4.88 axle gears, Detroit Locker up front and Ox Locker in back with 1 piece axle shafts, 36" SuperSwamper SX Tires, Shackle reversal, MileMarker Hydraulic winch, MSD 6A ignition.
Do you have twin shift levers. When I got twin shifts mine also started popping out of gear. It doesn't happen only with twin shift levers. The problem is the detents on the shift rails. You can grind them down a little deeper or shim the springs for the ball detents.

Thanks guys for the info, I appreciate all of the advice. I have a single shift TC. If it's shift rail wear how difficult is it to repair. If not I guess it's time for a rebuild.

To remove the shift rails you do have to completely disassemble the Transfer Case .
The shift forks must be removed from the shift rails. And the gears are in the way. THat's why I'm saying the whole Transfer Case needs to be disassembled.
Sorry there's no shortcut.

Thank-You BusaDave9. Since I'll have to completely disassemble the Transfer Case anyway, I might as well go through the whole thing. Do you have any suggestion as to where I can find quality parts, or a kit?

Novak conversion makes a nice kit along wth the full details on the rebuild. I just did it last week its pretty straight forward.
