neal90, when I rebuilt the tcase (Dana 300 ) six months ago, it was easy to put the pan and a new rubber seal back, but tough to torque down the pan bolts without the gasket squirting out and allowing a leak.
I used VersaChem Prime Seal type 3 aviation gasket sealant, a brown molasses-like goo that dried after a day to sticky-tacky. I had to progressively torque the bolts to light seat, let the stuff cure for 5-6 days, then retorque to just shy of squeezing gasket material out of position.
I had one leak after running a few hours, not in the pan gasket but in the heavy 4-bolt plate with shims. I pulled the plate and shims, cleaned off the red sealant recommended, and after alcohol cleaning used the type 3 aviation gasket sealer. Leak gone!
Next time I tear it down, getting all the covers off will be a piece of cake, since the aviation sealant never really hardens.
