I think Rustbuster says to leave 1.5" of old material (you can see I cut mine down quite a bit - frame is bottom up in the photo). I started out just cutting out the bottom surface so I could get the new part flush and then as I cleaned things up I found more rot and went almost to the max.

I was dealing with the section near the spring hanger so I measured from the front hanger to make sure it ended up in the same spot. I would measure from spring hanger to the shackle hanger before you remove it and then match it up (doesn't your repair part have the shackle hanger nuts welded in to pre-mount?).
 
I'm so confused now how does the replacement part fit on does it go over the old like a sleave or does it weld directly to it. I don't want to get it wrong.
 
I cut my frame back leaving about 1.5" along the length and cut the bottom of the rail back to where I could butt the repair section up to it with the bottom surfaces flush. Once I had everything where I wanted it, I welded all around. Does that make sense?

Here's a photo of how I matched up the repair section to the frame. The black line is where the original frame is under the repair.

Getting it straight and level would probably be my biggest challenge.

I have been checking in on your posts and progress. Watching these frame repairs.

My son has a Wrangler and they are KNOWN from almost leaving the factory with rusted through frames. Gathering knowledge here.
 
I have a question for more the wealth of knowledge in this group. What is that tube coming off the passenger side axle that is capped off? I've never seen anything like that.

It's good to see someone bringing another CJ back to life. Will you be trying to make it a mostly stock/original style parts or will you be making some enhancements or modifications?

That is a Axle Atmospheric Vent.
And the Tube gets it above the Normal Water Fjording Line.
Some are also on the Differential Housing
 
There is a tube on the front Diff. So what do I do with them? right now they are just floating in air. Do I attach them to the body when I put it on?

It's a vent. You can leave them alone or if if you go into deep water, extend the tube above where you forge.

Going to try and keep it as stock as I can, repair if it can be and replace if needed. I grew up loving the look of a CJ and have always wanted one.

The front vent hose goes up the passenger side of the radiator support. Take a look at your grill/rad support and see if there’s a hose support loop beneath a bolt that attaches the fan shroud to the radiator support.

The rear vent hose goes up in the same area where your fuel tank fill and vent hoses live.
There may be another hose loop on a large screw attached to a sheet metal support gusset inside the rear corner of the tub.
You can just zip tie the vent hose to the fuel tank fill hose too.

Thanks for the information. Now I know where to run them when I get to that point of the build. Considering I don't have a body, or a radiator, or a gas tank yet.
